I understand 4 and 5, but 2 makes no sense... I want to create a service item for the subcontract work and assign the item model group to this...

No it must be stocked. If it is not flagged as stocked it doesn't create inventory transactions. It needs inventory transactions to create the link from the BOM line to the purchase line and back to the production order. If no inventory transactions you have no link from production to purchase. The fact it is non-inventory is not relevant, the mechanism through which sub-contracting works is inventtrans.
